Development of compaction rollers for improved pressure uniformity and reduced overlap-induced defects in automated fiber placement

自动纤维铺放(AFP)工艺具有精密性和灵活性优势,但易产生缺陷,其中搭接是最常见的缺陷类型。搭接形成后会破坏压实压力分布,这是关键工艺参数,导致相邻预浸料纱束间粘结不良,引发皱纹和桥接等缺陷。本研究制造了不同轴径的聚氨酯压实辊(候选辊),并与系列聚氨酯辊和刚性辊(参考辊)进行对比,以在热固性预浸料带材AFP过程中减少压力不均匀性,同时保持充分的压实压力。通过实验测试、显微成像和有限元法(FEM)分析评估了各压实辊对搭接相邻区域局部压力非均匀性的影响。结果表明:参考辊在相邻纱束存在搭接时,会在纱带宽度方向产生不均匀的粘结厚度;而候选辊(轴径从25 mm增加至28 mm、32 mm和35 mm,并采用较软聚氨酯)能保持更均匀的粘结。单搭接接头测试和FEM模拟证实候选辊能有效降低压力不均匀性。研究结果表明,在管理搭接缺陷同时维持高压实压力的最优方案是增加轴径并采用软聚氨酯层,而非依赖更高刚度的聚氨酯材料。
